Sugar-Free Protein Powder OEM: Polyols, Stevia Blends and Moisture

2026-09-25 Product Knowledge 1048 views Meisen OEM Factory

Sugar-free has become a standard requirement across protein powder ranges: gym users look at calories, glucose-conscious consumers look at glycaemic response, and retail channels look for the claim on the label. In protein powder contract manufacturing, the difficult part is not removing sugar but deciding what fills the gap it leaves. Sugar plays three roles in a protein powder: it sweetens, it supplies bulk and mouthfeel, and it influences powder flow and moisture behaviour. Take it away and all three functions need new owners, and the replacements bring their own problems, including polyols that cake, high-intensity sweeteners that leave bitterness, and a reconstituted drink that tastes hollow. This article works through the four functions.

Sugar-Free Protein Powder OEM: Polyols, Stevia Blends and Moisture

1. Polyols differ far more than most formulators assume

Selection has to consider sweetness, solubility, hygroscopicity and tolerance together. Erythritol is about seventy percent as sweet as sucrose, dissolves with a cooling effect because it absorbs heat, and is almost non-hygroscopic, which makes it the safest option in protein powders; its weaknesses are limited solubility, a slight grittiness at high use levels, and a sweetness curve that arrives and departs quickly, leaving a hollow finish when used alone. Xylitol is close to sucrose in sweetness with a fuller profile, but it is markedly more hygroscopic, caking powders in humid conditions, and gastrointestinal reactions are relatively common above moderate intakes. Sorbitol is barely half as sweet as sucrose and the most hygroscopic of the group, so it is rarely a primary sweetener. Maltitol tastes clean and close to sucrose but raises glycaemia more than erythritol, weakening its appeal to strict glucose management. Isomalt is low in solubility with a heavier mouthfeel, well suited where bulk is the priority.

2. High-intensity sweeteners solve sweetness and add aftertaste

Polyols are not sweet enough on their own to reach beverage-level sweetness, so high-intensity sweeteners usually assist. Steviol glycosides come from a natural source and enjoy good acceptance, but bitterness and aftertaste vary widely between individual glycosides, with high-purity rebaudioside M and D noticeably cleaner than conventional rebaudioside A, at higher cost. Monk fruit glycosides are comparatively clean and arrive and fade slowly, complementing stevia in a blend. Sucralose is closest to sucrose and stable, but it counts as an artificial sweetener in some markets, where label acceptance lags natural sources, and at higher levels it brings a metallic note. Neotame is extremely potent so use levels are tiny, but its sweetness develops slowly, making it a component rather than a standalone. Single sweeteners are rarely used in practice; blending exists precisely to let onset, peak and finish cover for each other.

3. Treating the sweetness curve as a design object

Sucrose gives a smooth curve: sweetness on entry, fullness through the middle, clean finish. Replacing it with polyols plus high-intensity sweeteners tends to break the curve in three places. The front is too fast, because high-intensity sweeteners peak early and drop away, leaving an empty finish. The middle is thin, because the bulk and viscosity that sugar supplied have gone. The back end lingers, because steviol and monk fruit glycosides show bitterness and liquorice notes after swallowing. Corrections include staggering the peaks of two or more sweeteners, adding small amounts of flavour modifiers such as vanilla, dairy notes, a trace of salt and citric acid to suppress bitterness and thicken the mid-palate, and using maltodextrin, resistant dextrin or polydextrose for bulk and viscosity while supporting a fibre claim. All of this must be trialled in the real protein matrix, because proteins bind some flavour compounds and a system that tastes right in water will not taste the same in a protein solution.

4. Why a formula that tastes good in the lab cakes in production

Moisture behaviour is routinely neglected at formulation stage. Erythritol is essentially non-hygroscopic, whereas xylitol and sorbitol take up moisture as ambient humidity rises, so a formula using them as the bulk carrier will bridge and flow poorly in the hopper when workshop humidity is not controlled, and will form hard lumps during shelf life. A second frequent problem is particle size mismatch, since polyol and protein particles differing in size and density segregate under transport vibration, so the consumer opens the tub to find white sweetener on top and protein underneath. Two remedies exist. Control relative humidity in the dispensing area and shorten exposure time. And granulate the blend so components of different density become agglomerates of similar size, which also improves dispersion on reconstitution. Cost rises, but for high-polyol formulas it is usually necessary.

5. Regulatory and labelling points that matter

The first is what qualifies as sugar-free, since maximum sugar levels differ between markets and lactose or maltodextrin in a formula may count as sugar, so the assessment must follow the target market definition rather than simply checking for added sucrose. The second is polyol labelling, where most markets require declaration of total polyols and a statement about the laxative effect of excessive intake, worded according to local rules. The third is the permitted scope of each sweetener, since natural-source sweeteners are allowed more broadly in some markets and artificial ones in others, which export products need to confirm in advance. The fourth is the nutrition calculation, where polyols carry different energy conversion factors from sucrose and steviol and monk fruit glycosides are generally counted as zero, all of which feed into calorie values and claim wording.

6. A sensible order for validating the formula

Four steps work well. Establish the sweetness benchmark first, running a small sensory panel from the target audience and setting sweetness at or slightly below the sugared version rather than adding sweetness arbitrarily in the laboratory. Then run moisture and caking trials, exposing candidate formulas to hot and humid as well as ambient conditions and assessing lumping and flow over time, which screens out scale-up hazards at sampling stage. Next validate reconstitution, covering dispersion speed, wall adhesion, foam volume and sediment after standing. Finally run accelerated stability, tracking taste and powder condition together. Assembled into the sampling approval sheet, these four data sets substantially reduce friction at commercial launch.
