Capsule OEM Cost Structure: Shell Specs, Filling Yield and Packaging Minimums Explained

On a capsule quotation the brand sees one number - the price per capsule - but that figure is the sum of at least seven or eight variables. Two bottles of sixty capsules can differ by 30 per cent on shell material alone when gelatin is swapped for a plant-based shell. Move the fill weight from 300 mg to 500 mg and the price moves into another band. Drop the order from fifty thousand to ten thousand capsules and the unit price can double. Most pricing disputes in this category are really a mismatch in how each side understands the cost structure. In capsule OEM projects, taking the quotation apart line by line makes negotiation far more productive.

Capsule OEM Cost Structure: Shell Specs, Filling Yield and Packaging Minimums Explained

1. The shell: size and material are the first dividing line

Shells typically account for 15 to 30 per cent of a finished capsule. Size comes first. Sizes 0, 00 and 1 are the common grades, with capacity decreasing down the range: a larger fill weight needs a larger shell, which costs more, though one large capsule is usually cheaper than two small ones. Material comes next. Gelatin shells are inexpensive, lock reliably and are available in volume. HPMC plant shells suit vegetarian positioning and certain religious markets, resist moisture uptake but demand tighter control of locking, and generally cost one and a half to two times as much as gelatin. Then come the extras - custom colours, axial printing, opacifying agents - each carrying its own colour-matching and plate charges.

2. The fill: load and flow properties, not just ingredient price

The fill material is the largest component, usually 40 to 60 per cent of cost. Ingredient price is not the only variable; load and flow matter just as much. Higher load means more material per capsule and a linear cost increase. Poor flow means more glidant, slower filling and sometimes a granulation step, all of which raise the processing fee. One factor routinely overlooked is bulk density: the same 400 mg formulation may fit a size 1 shell if it packs densely, or require size 0 or even 00 if it does not, with shell cost rising accordingly. Optimising bulk density during formulation is often the highest-return cost lever available.

3. Filling loss and yield

Material loss during encapsulation is the item most often underestimated in a quotation. Under normal conditions encapsulation yield sits between 97 and 99 per cent, meaning 100 kg of blend loses roughly 1 to 3 kg to dust, rejected shells and cleaning residue. Yield depends heavily on the material: formulations with a high fines fraction or strong static can lose more than 5 per cent, and small batches lose further because start-up and clean-down represent a larger share of the run. Manufacturers normally fold an expected loss into the unit price. If a quotation comes in noticeably below competitors, check whether it rests on an optimistic yield assumption that will reappear later as a material surcharge.

4. Processing: polishing, inspection and labour

The steps after filling are also priced in. Polishing removes dust from the shell surface and carries both machine time and cloth consumables. Inspection removes empties, deformed capsules and poorly locked units, either by human inspectors charged per shift or by checkweighers and vision systems amortised over running hours. In small orders these fixed costs spread over very few capsules. Changeover matters too: a full clean-down and verification between products usually takes two to four hours, and in a short run that time is a significant share of the total.

5. Packaging and testing

Blister packs give excellent per-cavity barrier and strong shelf presentation, but the tooling - forming and sealing plates - typically runs into thousands of currency units and carries a minimum order. Bottles have low tooling cost, yet the bottle, cap, induction seal, desiccant and label are each priced separately. Testing is charged per assay: routine release tests for fill variation, disintegration and the standard microbial panel are a fixed batch cost, while heavy metals, pesticide residues and active-content assays run from a few hundred to several thousand each, and hurt disproportionately in small batches.

6. Realistic ways to reduce cost

Effective cost reduction adjusts parameters rather than squeezing margin. First, use standard shell sizes and stock bottles and avoid custom tooling. Second, push the first order to the next volume tier - the unit price reduction frequently exceeds the cost of carrying the extra inventory. Third, reformulate for higher bulk density so a smaller shell can be used. Fourth, keep batch-release testing to what regulations require and move anything optional to periodic type testing. Fifth, decide at the design stage whether custom colours and printing are genuinely needed. Together these five moves commonly deliver 10 to 25 per cent improvement with no compromise on quality.
